Designing Direct Mail Around Postage: Format, Weight and Size

November 2, 2026 · Print Management

On many direct mail campaigns, postage costs more than the print. Yet the decisions that drive it — format, size, weight and how the mailing is prepared — are usually made by a designer long before anyone looks at a postage price. Bringing direct mail postage into the conversation at the start is one of the most reliable ways to cut the cost of a campaign without cutting its impact.

Size Bands Matter More Than You Think

Royal Mail prices letters by size and weight band. A piece that fits within the Letter dimensions is far cheaper to post than one that tips into Large Letter, and a Large Letter is far cheaper than anything treated as a parcel. A few millimetres of extra width, or a thickness that just exceeds the limit, can push an entire mailing into the next band. Check the current Royal Mail size and weight limits before artwork is finalised, and design to sit comfortably inside them rather than right on the edge.

Weight: Every Gram Is Multiplied

Paper weight, page count and inserts all add up. A heavier cover stock or two extra pages may look like a small change, but across tens of thousands of pieces it can move the mailing into a higher weight step. When you weigh up a specification, ask for a sample weight of the finished, enclosed item — not just the printed piece — and compare it against the band limits.

Format Choices and Their Trade-Offs

  • Self-mailers — a folded card or leaflet with the address printed on it. No envelope, fewer production steps, often the cheapest route.
  • Enveloped packs — a letter plus inserts in an envelope. More space and a more personal feel, but more weight and enclosing cost.
  • Polywrapped catalogues and magazines — protect the item and allow a carrier sheet or insert, but need careful weight planning.

None of these is right for every campaign. The right choice depends on what the mailing has to carry and how it needs to feel in the hand.

Preparation Unlocks Discounts

How a mailing is presented to Royal Mail matters as much as what is inside it. Mailings that are cleaned against suppression files, correctly addressed and sorted to Royal Mail’s requirements can qualify for discounted rates that are not available to unsorted post. Working with a mailing house that handles data cleansing and sortation, and mails in volume, is usually the difference between paying retail postage and paying a fraction of it. Our fulfilment and distribution services are built around exactly this.

Clean Data Saves Postage Too

The cheapest piece of mail is the one you do not send to someone who has moved, died or asked not to be contacted. Running your list through suppression and deduplication before a mailing removes waste that would otherwise cost both print and postage. It also protects your reputation — nobody wants to mail a bereaved family.

Putting It Together

The most cost-effective direct mail is designed with print, data, enclosing and postage in view at the same time. That means involving your print and mailing partner at concept stage, not after artwork is signed off.
